Proximity warning for steel plants

Protect workers, contractors and visitors around forklifts, loaders, yard vehicles and mobile plant across your steelmaking operation.

Steel plants are among the most complex workplace transport environments in heavy industry. Employees, contractors, delivery drivers and maintenance teams work alongside forklifts, wheel loaders, heavy goods vehicles and specialized mobile plant, where noise, dust and restricted visibility make it hard for people to stay aware of each other.

SensorZone adds an active layer of protection to your existing traffic management, detecting when a person enters a warning zone around a vehicle and alerting both parties before an incident occurs. Our systems are used by leading steel producers including Nucor, Gerdau and ArcelorMittal.

Why SensorZone

Why steel producers choose SensorZone

One-hour install

Retrofit forklifts, loaders and yard vehicles in under an hour per vehicle, without structural changes.

No GPS dependency

Detection and alerts work without GPS, cellular coverage or fixed infrastructure, including inside buildings and covered areas.

Rugged IP67 hardware

Components withstand the dust, moisture, vibration and impact of demanding steelmaking environments.

Layered product options

Deploy Core in controlled areas, add Vision360 where untagged people are present, or combine both with Proximity Warning Plus.

Maintenance-free tags

Tags need no daily charging and last more than three years, reducing administration across large workforces.

Scalable across sites

Start with a pilot in one high-risk area, then standardize across departments, plants and countries.

Insights Platform

Turn proximity events into preventive action

Every proximity event on your steel site can be logged to the SensorZone Insights Platform, giving safety teams a continuous picture of where unsafe interactions happen, without relying on manual near-miss reports.

Insights Platform heat map of near-miss events

Site heat maps

See where events cluster across scrap yards, melt shops, rolling mills and dispatch areas, then redesign routes, exclusion zones and crossing points.

Insights Platform outlier chart

Identify risk patterns

Filter by vehicle, worker, location or shift to spot recurring patterns, such as spikes during shift changes or scrap deliveries.

Insights Platform behavior trend chart

Measure safety improvements

Track whether events fall after changes to routes, training or layout, and compare performance across mills and sites.

Insights Platform AI summary

Automated reporting

Create consistent reports for site management, group safety teams and audits, and retrieve video of events where cameras are fitted.

Applications

Steel industry applications

SensorZone can be configured for different vehicles, environments and risk profiles at every stage of the steelmaking process.

Scrap and raw material yards

Loaders, material handlers and delivery vehicles work around changing stockpiles and restricted sight lines. Tags alert operators to hidden workers, while AI cameras cover visiting drivers and untagged contractors.

Melt shops and casting areas

Noise, restricted visibility and demanding schedules reduce awareness around mobile equipment. Configurable warning zones alert operators and workers when unsafe approaches occur.

Rolling mills and finishing lines

Forklifts, transfer vehicles and maintenance teams share confined spaces where walkways cross vehicle routes. Tighter zones for indoor vehicles protect people without unnecessary alarms.

Loading and dispatch areas

External drivers, forklifts and yard vehicles converge during loading. Proximity Warning Plus protects tagged employees while also detecting visiting drivers and other untagged people.

What types of steel facilities can use SensorZone?

SensorZone can be used across integrated steelworks, electric arc furnace operations, rolling mills, processing facilities, service centers, fabrication sites, warehouses and distribution yards. Every installation is assessed against the specific vehicles, conditions and risks on site.

Proximity Warning Core is usually best where all regular personnel can be issued RFID tags. Proximity Warning Plus suits areas where tagged employees work alongside untagged contractors, visitors or third-party drivers. Many sites use Core across most of the fleet and Plus on selected vehicles in high-traffic areas.

SensorZone hardware is IP67-rated and designed for demanding industrial environments. Correct installation, positioning and routine inspection remain important, particularly for camera lenses in high-dust areas.

SensorZone hardware has a rated operating range of -20 to +60°C and has been deployed with many steel organizations across the United States with no effect on hardware or function.
